Same exact thing happening here, it's a blend door actuator behind the dash.
Does anybody have any kind of idea how to get to it and replace? I just went out
of bumper to bumper warranty a 1000 miles ago

Mode Door Actuator — Air Inlet Door
Removal and Installation
Lower and remove the glove compartment.
Disconnect the air inlet mode door actuator electrical connector.
Remove the 2 air inlet mode door actuator screws.
Remove the air inlet mode door actuator.
To install, reverse the removal procedure
If replacing the defrost/panel/floor mode door actuator motor only, remove the
knee air bag module and the lower steering column shroud
This is directly from the service manual. As long as it's just the mode door
actuators, you can replace them by removing some interior panels. If there's
something wrong with the door mechanism internally, it will require recovery of
the A/C and coolant system, removal of entire dash assembly to access and remove
the heater suitcase to perform the repairs.

Thanks a lot! I do not think it is the one behind the glove box, I've removed
the glove box and the sound was not coming from there. I then removed the
central radio panel, the one that has two vents on it, put my hand through the
hole by the left vent and located that the clicking was coming from behind
there.
Is that the internal door mechanism?

I'm glad my ticking sound is gone, however since the car has been back, it's
developed a couple new rattles. I've traced one to the drivers kickpanel or
airbag module cover. It seemed like it wasn't pressed in fully, so I thought no
big deal and tried to press the tab in a few times over the last couple weeks,
but it kept popping out and rattling.
Can someone verify the part number for this thing? I can only find it as 045J77
, which is listed as $415. Please don't tell me this is part of a single piece
airbag unit.
Upon further inspection it appears the plastic tab is separated from the metal
clip - I'm assuming they weren't careful when removing this to fix the blend
door motor. Do tools not exist to pop these tabs out without breaking plastic?
I'm beyond furious of the levels of incompetence at this point. Why must
everything take two or three attempts on this vehicle? Why is it when I take the
vehicle in to get an item fixed, it comes back with new issues? This is just
carelessness in my opinion. I'm fuming pissed. I'll need a couple days to cool
off.

Tools do exist for removing a panel without marring or breaking it. You need to
combine some skill and patience along with the tools. Every single problem we've
had with our car after taking it in for a simple wheel bearing replacement was
100% technician incompetence (4 passenger cv axles, 3 axle carrier mounts, 2
driver cv axles, 2 sets of output shaft seals along with complete fluid
replacement every time.)
I does appear that the airbag and the cover are one piece, at the $4xx price.

Mine just started to do the angry midget with a hammer routine at 47k. I'll have
to pay attention to see if by luck it is the one behind the glove box, because I
don't want to have to take the dash out.

Forum reader for a year. Bought my 2014(New) 1.0 last year this time, 30,000
miles just rolled over.
Took my car in Monday for this problem. Would make loud clicking noise when heat
was turned off last week, exact noise Neat Engine and dirtbag had. Started
making noise on warm up. Took to the dealership and explained problem and that
dash would have to be taken apart and requested faulty shift boot be replaced at
the same time. Was told Monday that they ordered the part and would be fixed
today. Got a call today saying they replaced the blend motor and not the one
that required taking apart dash. Now have to get a rental car until
Thursday-Friday as they have to order the correct part I had warned them about
and disassemble my car. Hope this helps other that may have same problem.

They were able to fix it quickly last week. Was only about $250 to fix; I guess
the dash didn't have to come out for them to reach the actuator.
However, they also found the infamous leaking axle seal while it was in the bay.
So that was handled too.

Now that I have to start the days off with the MAX setting, I've started getting
the loud plastic knocking on my 2015 Fiesta ST. Sounds like it's in the middle,
near the radio. 18,100 on the odometer. Guess it's headed in to the dealer.

C'mon Ford. Revise this part already! I need to replace this damn piece AGAIN
for the third time. It must be the hot summers and cold winters.
It *should* be a recall, because it prevents me from defrosting my windshield
when it fogs up while driving. I have to pull Ace Ventura status and drive with
my head out the window sometimes.
The clicking is the air blend door module. They use plastic gears and internals.
It strips, pops out, or jams causing the clicking noise during changing
direction of airflow. I don't know if there's resistance in the blend doors
themselves causing the modules to fail or what. But they could have at least
used metal gears.

I have two that have gone out it seems....
the first one is when i push the button to stop receiving air from the outside
and recirculate inside, it clicks behind the glove box.
the second one is when i push the button to move air down to my feet, it clicks
behind the middle of the dash i think.
i wonder if they are both the same part and how hard is the one going to be
behind the middle of the dash...
I'm not under warranty anymore so its out of pocket so i'd like to fix it
myself. any thoughts?
ETA: i have a 2015 Fiesta sFe

They are separate blend door motors. The one that clicks in the middle of the
dash is going to be the killer- whole dash will have to come out to replace it.
The recirc one can be replaced by removing the glovebox.

i know they are separate motors, i meant i wonder if they are the same part
number... it would be so much easier to just by two of the same parts than
finding two different part numbers before i start tearing into the dash. I can
only find one part number online that seems to be general for the clicking

You'd have to check with a Ford parts person to gain that information. I'd be
highly suspicious of any information given here. Best to bring in your VIN # so
they can be certain you get the right stuff.

Yes, it's covered under the standard 3/36 Ford warranty. I had no problems
getting it fixed except trying to find the best day to bring it in. It's a big
job (pain in arse) and your car will probably be there a bit longer than
anticipated.
